Oh he complained.

First time visit, he brought up that the downstairs would never really cool off. I started by looking at the filter, then went around the corner of that wall where the AHU is. I wanted to get a good look at the coil, so I thought I'd poke my head through the return instead of wrestling with the panel and that's when I got this surprise.

Because of the AHU's position, there's not a whole lot that can be done without moving it. The system is 20 years old, so I told him it'd be more cost effective to wait until the system needs replacing to retrofit the duct work and relocate the AHU.
 
Down here in Toronto Canada we respond to some service calls where the cold air return seems to be an issue, not adequate supply air due to a finished basement, to a point that some home owners have begun making 10X10 incisions on the cold air return to supply extra air for combustion, as a result of that there is a lot more dust and garbage getting into the duct work,that is where we come in,take a minute to see the projects we have gone through, during the past 8 years we have recovered some interesting stuff out of people`s duct work,not to mention a wedding ring!

I saw a 2 ton gas pack with a 6 by 12 floor register as the return last winter...... no filter either......

Went and pulled up the top of the unit.... it was a package unit..... to clean the blower and coil....... and found the coil just packed.....but also found like a billion cracks in the heat exchanger......lol

I cam across a 3 1/2 ton package unit yesterday that had one 11x11 return. And one 11x7 supply. That's it. For a space bigger than 30'x40'.

Similar to yours. The 11x11 return was covered with a 24x18 grill.
